It is (probably) an intermittent Audacity bug, but rebooting the computer, blasé as it sounds, should fix it.
Are there lots of .tmp files in the AutoSave folder when you clean it out?

What was your most recently used folder that you could export to - the exact path to it ? If you have correctly reset Preferences then Audacity is probably trying to export to its installation folder. Where have you installed Audacity (exact path)? Are you running as administrator? Yes they played fine. Why would you expect otherwise? I would assume that a file which was exported multiple from Audacity but which did not play in an old iPod would play if converted to AIF in iTunes.
