No that's not normal. I've not seen Audacity do anything like that. I don't know if it will fix these problems, but Audacity 1.3.11 is now out - it's basically the same as 1.3.10 with some fairly important bug fixes so it is recommended that you update. Export it in sections and use a playlist. Many media players support playlists, so the user will just tell the media player to play the playlist and it will play each file as a continuous "track" according to the playlist. With this method the total size can be as big as you like.

You will have tracks the right length so they will line up correctly.
